I had a similar problem when I converted the S45 to a straight machine torch for my LP80 HF cutter. I thought it was due to my removing just a bit of the insulator to allow mounting. I caught it early though and sealed the spot with epoxy and it is now working perfectly. Apparently the insulator doesn't provide enough gap to keep the HF from jumping across.

Our Weldall 160 has a HF start doesn't it? I think it has a S45 torch on it. Should it have another type torch?
